Abstract
Indonesia sedang mengalami pertumbuhan industri yang pesat, sehingga perusahaan manufaktur dituntut untuk meningkatkan efektivitas dan keandalan proses produksinya [1]. Salah satu masalah utama pada proses stamping komponen otomotif di PT FAW adalah tingginya downtime pada dies akibat cacat burr. Downtime dies yang tinggi tidak hanya mengurangi kapasitas produksi, tetapi juga menambah biaya rework, dan mengganggu stabilitas jadwal pengiriman. Penelitian ini merupakan studi kasus perbaikan proses pada line stamping tandem dan progressive. Tujuannya adalah mengidentifikasi peran cacat burr sebagai penyumbang utama downtime dies, menganalisis akar penyebabnya, serta merancang dan mengevaluasi paket perbaikan berbasis pendekatan Quality Control Circle (QCC) dengan siklus Plan, Do, Check, Action (PDCA) dan alat analisis Failure Mode and Effect Analysis (FMEA). Data yang digunakan adalah data historis downtime dan defect selama 12 bulan tahun 2023 dan 6 bulan pertama tahun 2024. Data diolah secara deskriptif menggunakan diagram Pareto, diagram sebab akibat (fishbone), dan FMEA untuk menentukan prioritas tindakan perbaikan. Hasil analisis menunjukkan bahwa burr merupakan jenis cacat paling dominan pada produk hasil stamping dan menjadi kontributor terbesar terhadap downtime dies. Total downtime dies pada tahun 2023 tercatat sebesar 9.149,05 jam dalam 12 bulan. Setelah implementasi perbaikan pada dies, rata-rata downtime dies per bulan menurun dari sekitar 762,4 jam menjadi sekitar 619,4 jam, atau berkurang sekitar 18,7%. Pada periode 6 bulan yang sama, jumlah cacat burr turun dari 235.800 pcs menjadi 170.500 pcs (penurunan sekitar 27,7%). Penurunan jumlah burr ini berdampak langsung pada berkurangnya kebutuhan proses rework dengan gerinda, sehingga biaya repair burr turun dari Rp 53.055.000 menjadi Rp 38.362.500, dengan penghematan sebesar Rp 14.692.500 dalam 6 bulan. Penelitian ini menunjukkan bahwa penggunaan pendekatan QCC PDCA yang dipadukan dengan FMEA dapat membantu perusahaan mengidentifikasi masalah prioritas, merancang tindakan perbaikan yang terarah, dan mengukur dampaknya terhadap indikator kinerja utama (downtime dies, jumlah cacat burr, dan biaya repair burr). Selain itu, penelitian ini juga menghasilkan standarisasi kondisi clearance dies, perbaikan metode preventive maintenance, dan peningkatan kesadaran operator terhadap kualitas hasil potong, yang menjadi dasar perbaikan berkelanjutan di masa mendatang./ Indonesia is experiencing rapid industrial growth, requiring manufacturing companies to improve the effectiveness and reliability of their production processes [1]. One of the main problems in the automotive component stamping process at PT FAW is high die downtime due to burr defects. High die downtime not only reduces production capacity but also increases rework costs and disrupts delivery schedule stability. This research is a case study of process improvement on tandem and progressive stamping lines. The objective is to identify the role of burr defects as a major contributor to die downtime, analyze their root causes, and design and evaluate improvement packages based on the Quality Control Circle (QCC) approach with the Plan, Do, Check, Action (PDCA) cycle and the Failure Mode and Effect Analysis (FMEA) analysis tool. The data used are historical downtime and defect data for the first 12 months of 2023 and the first 6 months of 2024. The data is analyzed descriptively using Pareto charts, cause-and-effect diagrams (fishbone diagrams), and FMEA to determine priority for corrective actions. The analysis shows that burrs are the most dominant type of defect in stamped products and the largest contributor to die downtime. Total die downtime in 2023 was recorded at 9,149.05 hours over 12 months. After implementing die improvements, average monthly die downtime decreased from approximately 762.4 hours to approximately 619.4 hours, a decrease of approximately 18.7%. In the same six-month period, the number of burr defects decreased from 235,800 pieces to 170,500 pieces (a decrease of approximately 27.7%). This reduction in the number of burrs directly reduced the need for rework with grinding, resulting in a decrease in burr repair costs from Rp 53,055,000 to Rp 38,362,500, a savings of Rp 14,692,500 over six months. This study demonstrates that the use of a QCC PDCA approach combined with FMEA can help companies identify priority issues, design targeted corrective actions, and measure their impact on key performance indicators (die downtime, number of burr defects, and burr repair costs). Furthermore, this study also resulted in standardization of die clearance conditions, improved preventive maintenance methods, and increased operator awareness of cutting quality, which serve as the basis for future continuous improvement.
